How many of you have had this code, and what was really needed to resolve this code. The best definition I could look up was vague and couldn't tell me much more than what I already knew, which was that something is wrong with the AWD system.

I have vever had the code but thats because i dont have a AWD, It could many things, i have heard that hte trannys in the AWD vans dont last to long but i would think it would throw a tranny code, it couldbe the front diff, best bet would be to climb under there to see if you can see anything wrong, also check the transfer case because its electronic it could bea burnt out wire or the transfer case itself, i ahve never been under a AWD aerostar so im not enterly sure how everything works.
Sorry if this dosent answer you question

I can guarantee you on my van, any issues are not related to the transmission. As per my signature, my transmission is way stronger than any stock transmission. It was totally rebuilt a couple years ago for close to three grand. It has the stronger planetary gears, stronger bands and extra clutches, heavy duty torque converter, shift kit, oversized pressure boost valve, etc. Lots of upgrades.
My problem is definitely an AWD problem in the transfer case. It doesn't lock up. If you park the rear wheels on ice and goose the throttle, the rear wheels just spin. Whats supposed to happen is the clutch inside the case locks up and engages the 4WD.
The guys over at FTE answered my question I think, just need to do some tests.

Have you tried checking AWD ECM under your driver's seat. I believe it is what controls that clutch in your transfer case. It gets it's signals from a few sources.
The RABS (rear antiskid brake system) sensor is 1, ESS on AOD another, engine RPM & KOER read outs from the PCM are yet another. The two I would go after are the RABS & the ECM under your L/H seat like said.
Also I believe FoMoCo's AWD feature is not on demand but full time 60% - 40%. The clutch disengages a slipping axle, it does not engage the other one it's already enaged because it's a full time system.
When clutch activates caused by sensing rear wheel spin, or slippage, rear effort is applied to front drive, or vice-a-versa if the front has wheel spin or slippage. The system goes up to 0-100 until RABS notes motion. Then clutch lets power return smoothly until it's back at the 60-40 norm.
Also, there's a difference between 95 & earlier or 96 & later. Pre 96 is OBD I logic, post 96 would be OBD II logic so codes are different. I really sort of need to know the build date to be sure.
Hope this is of some help to you.

No, thats not exactly how it works. The transfer case acts like an open differential and house a planetary type unit that does give a constant torque transfer to both axles, and the rear axle does get more torque than the front, pretty close to the 60-40 split. But since it is an open differential, it allows the front and rear axles to spin at different rates. When slippage is detected, the planetary unit locks up providing a 50% split and forcing the front and rear axles to rotate together. This arrests any slipping. Because the wheels would turn in unison, the effect is basically full torque transfer to whatever axle it not slipping.
I haven't isolated the cause of the problem yet. The module is working fine as best I can tell. Either the harness has been damaged, or the coil is burned out. Not sure which yet.
